Spalled, cracked, or corroding concrete is one of the most common structural problems we see raised by contractors and property owners across Botswana. The good news is that, in most cases, concrete repair is a well-understood process — but the result only holds up if the steps are followed in the correct order, with the correct products. Skipping a step, or using the wrong material at the wrong stage, is the most common reason a repair fails again within a year or two.

Below is the four-step sequence we recommend for structural concrete repair using ABE Construction Chemicals products, the range we distribute in Botswana.

Step 1: Surface Preparation

Before any repair material goes on, all loose, weak, or contaminated concrete must be removed back to sound, solid substrate. This usually means breaking out the spalled area with a mechanical breaker or grinder until you reach concrete that rings solid when tapped — not hollow or crumbling. Any exposed steel reinforcement must be fully exposed around its circumference, not just on the visible face, so that corrosion and rust scale can be properly treated in the next step. Dust, laitance, oil, and other contaminants need to be removed, typically by mechanical abrasion, to give the repair mortar a sound key to bond to.

Step 2: Prime Exposed Steel

Where reinforcing steel has been exposed by corrosion or breakout, it must be primed before the repair mortar is applied. Steel is first cleaned back to bright metal — removing all rust and scale — and then coated with an anti-corrosion primer such as ABE's durarep ZR. This step does two things: it protects the steel from further corrosion once it's encased again, and it improves the bond between the steel and the new repair mortar. Skipping this step is one of the most common causes of repeat spalling, since untreated corrosion continues to expand under the new patch and eventually cracks it out again.

Step 3: Bond the Repair Area

Once the steel is primed, the surrounding concrete substrate also needs a bonding treatment before the repair mortar is placed. A bonding agent — or in the case of a wet-to-dry system, an epoxy bonding coat such as ABE's epidermix 344 — is applied to the prepared concrete surface to ensure a strong mechanical and chemical bond between the old concrete and the new repair material. This step is what prevents the repair patch from simply sitting on top of the substrate and eventually debonding under load or thermal movement.

Step 4: Reinstate and Cure

With the steel primed and the substrate bonded, the repair mortar — such as ABE's durarep FR, a polymer-modified, fibre-reinforced structural repair mortar — is applied while the bonding coat is still tacky, built up to match the original concrete profile. The repair is then finished to match the surrounding surface and cured correctly according to the product's technical data sheet. Correct curing, which usually means protecting the fresh mortar from rapid moisture loss in Botswana's heat and wind, is essential to achieving the mortar's designed strength and shrinkage performance. A repair that is rushed through this final stage is more likely to crack prematurely, even if the first three steps were done correctly.

Why the Order Matters

Each of these steps depends on the one before it. Priming steel that hasn't been properly cleaned back doesn't stop corrosion — it just traps it. Applying repair mortar without a bonding coat gives you a patch that's mechanically keyed at best, with no real chemical bond. And even a perfectly prepared, primed, and bonded repair can fail if it isn't cured correctly in the final stage. This is why we always recommend following the full manufacturer-specified system, rather than mixing and matching individual products or skipping steps to save time or cost.
